Automotive assembly and component manufacturing operate under strict JIT (Just-in-Time) and JIS (Just-in-Sequence) guidelines. The client, a leading Tier-1 automotive component manufacturer supplying major OEMs like Maruti Suzuki, handled a massive flow of returnable metal bins and logistics racks daily across their Haryana campus. Manual tracking and paper logs resulted in frequent bin misplacement, assembly line feed delays, and high annual replacement costs.
POXO designed and deployed the POXO Smart Bin Tracking Solution (BTS), an integrated RFID ecosystem combining fixed portal readers, station checkpoints, Android handheld devices, and centralized reporting middleware connected directly to the client’s ERP.
The Challenge
Before implementing POXO BTS, the client faced significant operational bottlenecks:
- Bin Losses & Shrinkage: Returnable metal bins and transit racks were frequently misplaced, leading to an annual asset loss of approximately 8%.
- WIP Visibility Gaps: No automatic logging existed for bins moving between receiving zones, assembly line workstations, and finished goods storage.
- Stock Count Discrepancies: Physical counts and audits took days, relying on manual Excel entry that failed to reflect real-time line requirements.
- Delayed Loading & Dispatch: Manual check-ins at empty bin sheds and shipping bays caused truck loading bottlenecks, delaying return loops.
The Solution: POXO Smart Bin Tracking System (BTS)
POXO implemented a comprehensive, zone-wise RFID tracking infrastructure managed by a centralized middleware platform:
1. Bin Receiving & Gate Tracking
Installed POXO Track-It portals with rugged fixed fixtures at the Empty FG Bin Shed Area gates to log In & Out movements automatically. This enables real-time verification of payloads and bin return loops without requiring trucks to stop.
2. Strategic Warehouse Checkpoints
Set up tracking portals with 4-channel RFID readers at designated storage and inter-zone boundaries. Bins are scanned automatically as they cross checkpoints, updating their zone locations in the central database.
3. WIP & Assembly Line Tracking
Installed station-level Track-It setups at critical assembly line points. When a bin is placed at a workstation, the system automatically registers the station ID, tracking production progress and batch sequence.
4. Handheld Reader Operations
Equipped field staff with Android-based handheld scanners running the BTS companion application. Handheld devices are used for:
- Bin-to-Tag Mapping: Pairing new or replacement tags with bin serial numbers.
- Tag Commissioning & Verification: Validating tag status during deployment phases.
- Physical Stock Auditing: Fast, bulk counts of bins inside warehouse storage areas.
- Searching Lost & Misplaced Bins: Audio-visual RSSI signal tracking to rapidly locate specific lost, misplaced, or misplaced bins across storage aisles and yards.
Central Dashboard & Enterprise Reporting
The POXO BTS central software consolidates all hardware reads into a web-based management dashboard featuring:
- Real-Time Stock Dashboard: Zone-wise and station-wise visibility of all bins.
- Configurable Alerts: Automated Email and In-App notifications for low stock, missing tags, or unauthorized movements.
- Spreadsheet & ERP Interoperability: Support for bulk data imports/exports and direct SAP/ERP integration.
- Standardized Reports:
- Sankyu Report: Standardized logistics flow data formatted for third-party shipping audits.
- Projection/Consumption Forecast: Estimates bin requirements based on active assembly line speeds.
- Mapping Report: Real-time Bin–Material–Location associations.
- Movement Logs: Comprehensive In & Out timestamp archives.
- Missing Tag & Bin Scrap Logs: Automatically flags damaged or retired assets.
Certified Hardware Deployed
POXO supplied and integrated the following hardware components:
- Fixed Reader (P-4i): Installed at gate portals and storage checkpoints.
- RFID UHF Antennas (P-9A): Directional antennas for gate and station-level scanning.
- PX-Meta40 RFID Tag: Rugged, on-metal tags applied to metal bins and logistics racks.
- UHF Handheld Reader: Android devices running the BTS companion application.
Results
- 60% faster truck loading and return loops via automated gate portals.
- 99.5% inventory accuracy achieved across storage, assembly, and WIP zones.
- 92% reduction in returnable bin loss, protecting operational assets.
- Zero manual recording dependencies, replaced by live Sankyu reports and ERP data synchronization.
